Has anyone did something like this before ? Is it safe ? Will i have enough angle of movement ?
Please advise...

The closest anyone has gotten to custom tie rod ends is the full-size pickup replacements.

The biggest challenge for you would be sourcing the tapered stud.

I think it would depend on how hard it would be to source a 7 degree reamer.

Should be simple, just drill out and use a bolt through knuckle and heim. I hate tie rod ends, although I'm solid axle, all my rigs run heims.

Steve, I thought tapered stud was a particularly good idea when it comes to steering, because the forces of steering will move a regular bolt stud relative to the knuckle hole. Maybe thread the knuckle hole.

Yeah drilling would be permanent, I have not had any issues with my bolts and holes moving, even up to 46" tires, hydro assist, etc. Tight bolts won't move.
